A heavy-duty connector concentrates an entire circuit’s reliability into a few dozen contact points. Rising contact resistance leads to heat, heat accelerates oxidation, and the loop compounds fast. The good news: nearly every contact fault announces itself early, if you look for it.
Fault patterns and diagnosis
Hot contacts and burns. With the circuit de-energised, measure contact resistance at every pin — a heat-damaged contact stands out against its neighbours. The usual causes: a bad crimp (empty crimp barrel, stripped length too long), a contact not fully snapped home, or contact spring fatigue. Never reuse a burnt contact after dressing it — that only buys a few weeks.
Intermittent opens. The machine throws sporadic faults and wiggling the cable reproduces them. First run a wiggle test to separate the plug end from the cable run; then check the strain relief — cable flex transmitted straight into the crimp zone is the classic cause; finally compare the insertion cycles against the rated life.
Water ingress and insulation loss. On outdoor and wash-down installations, check each quarter that the gland matches the cable outside diameter, that the seals show no permanent set, that the cover gasket is present and the latches are fully closed. Housings in the HARTING Han series (e.g. Han B 24B) and ILME equivalents rely on correct assembly torque — too loose admits water, too tight strips threads.
Crosstalk on signal circuits. When power and signal share one insert, follow the layout rules for contact segregation; move sensitive signals to a separate insert or add shield contacts where needed.

Spares strategy
Stock heavy-duty connectors as a four-part kit: housing, insert, contacts and gland. The insert and contacts are what burn. The same logic applies to circular connectors and field wiring: Weidmüller SAI field-wireable types (e.g. SAISWS-K-4A-6/8-M12) suit frequently replaced measuring points, while prefabricated cable assemblies (e.g. SAIBGS series) remove on-site crimping errors altogether.
